Keeping Railway Fleets Operational: The Role of Advanced Manufacturing

Rail is a key pillar of sustainable transportation, supported by ongoing investments in infrastructure and fleet modernization. At the same time, rolling stock is expected to remain in service for decades, requiring new approaches to maintenance, spare-part availability and asset readiness.

For railway operators, the challenge is ensuring fleet reliability throughout increasingly complex operational lifecycles.

Managing long-life assets in a changing supply-chain environment

Organizations must support aging fleets while technologies and supplier networks continue to evolve. As production volumes decline, conventional manufacturing becomes less viable and physical inventories add cost.

The railway industry needs flexible manufacturing approaches for low-volume production, discontinued components, refurbishment programs and unexpected maintenance needs.

Additive manufacturing is emerging as a practical approach to long-term asset support, enabling on-demand spare-part production while reducing supply-chain constraints and inventory requirements.

Roboze already works with leading railway industry players, including Hitachi Rail, supporting the adoption of advanced manufacturing technologies in the sector.

Meeting thermal, chemical and fire-safety requirements

Ensuring component availability is only part of the equation. Replacement parts must also meet demanding performance, safety and regulatory requirements.

For interior railway applications, ULTEMâ„¢ 9085 offers thermal stability, low smoke generation and inherent flame-retardant properties, making it suitable for applications such as ventilation grills, air ducts, panels and covers, subject to applicable qualification requirements.

ULTEMâ„¢ 9085 processed with Roboze ARGO 500 HYPERSPEED and ARGO 1000 HYPERMELT has achieved Japan's Nannen-sei fire-safety classification, demonstrating compliance with flame-response requirements for non-structural railway interior applications. Defined under Japan's Ministry of Land, Infrastructure, Transport and Tourism (MLIT) regulations, this classification establishes the required level of flame retardancy for polymer materials used in railway interiors.

The qualification covers both filament-based ULTEMâ„¢ AM9085F processed with ARGO 500 HYPERSPEED and pellet-based ULTEMâ„¢ 9085 processed with ARGO 1000 HYPERMELT, supporting new manufacturing opportunities in the Japanese railway market.

While ULTEMâ„¢ 9085 is well suited for interior applications, Carbon PEEK offers a distinct advantage in operating environments that require higher mechanical strength and durability. Combining stiffness, thermal stability and chemical resistance, it is suited for cooling-system elbows, fluid-handling components and oil-pumping parts exposed to demanding operating conditions.

In these applications, Carbon PEEK can offer an alternative to metal parts, improving strength-to-weight ratio while maintaining dimensional stability and performance.

Qualification and safety compliance

Among the most important regulatory frameworks is EN 45545-2, which defines fire-behavior requirements for materials and components used in railway vehicles. Qualification depends on both material properties and manufacturing consistency, as process stability, quality and repeatability play a critical role.

EN 45545-2 classifies materials and components according to requirement sets (R), which establish the relevant fire-safety criteria for different applications, and hazard levels (HL), which define the required level of protection. HL3 represents the most demanding classification, applicable to railway operating conditions requiring the highest level of fire-safety performance.

Roboze Carbon PEEK, processed with ARGO 500 HYPERSPEED, has achieved HL3 classification under EN 45545-2 for requirements R1, R2, R7, R22 and R23, following fire-reaction testing under specified conditions.

These results demonstrate the potential of high-performance polymers for a broader range of railway applications, including interior components and electrical equipment housings, subject to the qualification requirements of each application.

Scaling production without scaling inventory

As railway fleets remain operational for decades, manufacturers and maintenance operators need production capabilities that can respond to changing component requirements without depending exclusively on traditional supply chains.

ARGO 1000 HYPERMELT addresses this challenge through large-format manufacturing with high-performance polymers, enabling the production of functional components for applications such as ventilation infrastructure, interior panels, equipment covers and other large railway parts.

Its pellet-based extrusion technology offers a flexible production approach for large components, supporting low-volume manufacturing, spare-part production and refurbishment programs without the need for dedicated tooling.

The platform's capabilities, combined with qualified materials and validated manufacturing processes, can help railway organizations respond to component obsolescence, sourcing difficulties and changing maintenance requirements throughout the fleet lifecycle.

Supporting long-life fleets with greater flexibility

As railway fleets remain in service for decades, spare-part management is increasingly becoming a manufacturing challenge.

Digital inventories and distributed manufacturing offer an alternative to traditional spare-part management, allowing validated components to be stored as digital production files and manufactured on demand, closer to maintenance operations.

This approach can reduce dependence on physical inventories and complex supply chains while improving responsiveness when critical components are needed.

The future of railway maintenance will depend not only on how components are stored, but on how efficiently they can be produced and made available throughout the entire lifecycle of a fleet.

By combining advanced materials, industrial manufacturing technologies and distributed production capabilities, Roboze is supporting this transition toward a more flexible and responsive railway supply chain.
